My BanksŪ PowerPackŪ Exhaust Problems
2000 Ford F-250 V-10 (6.8L) SuperDuty Crew Cab Short Bed 2WD
4-15-2000 I installed my BanksŪ PowerPackŪ that I purchased from DIS (Diesel Injection Service). I had some initial part damage when the kit arrived, but DIS took great care in getting me the replacement parts.
The installation started on 4-16-2000. The headers went on as all headers do, lots of tight bolt and wrench locations. We held up the Y-pipe and suddenly found that the catalytic pipe flange was located too far forward. The cat pipe flange was located forward of the transmission cross member, and the Y-pipe flange was located rearward of the cross member.
The approximate distance between the flanges looks to be about 20.5". I looked at shifting the cat rearward, but the cat's flange was also not orientated the same as the Y-pipe. As viewed from the front of the vehicle the cat flange needs to be rotated 30š counter clockwise. Even then the hanger bracket is in the wrong location and the cat is no longer located under the heat shields attached to the truck's body. (The difference in the BanksŪ expectations of the cat and mine can be seen in the two following images)

As you can see there is a problem with completing the installation. I can't install my stock cat as the system calls for. It looks like I will need a new flange and a 60" length of heavy wall 3" stainless steel to connect my Y-pipe to the inlet side of the BanksŪ muffler.
The following image will show how/where my Y-pipe currently ends with the BanksŪ headers installed. Note the flange is approximately 3" forward of the front catalytic hanger as seen in the image above.

4-17-2000 The following image will show the results of what I've found so for. The 1999 Banks Y-pipe (Part # 53130) is what I received, where I should have received the 2000 Y-pipe (Part # 53138). I hope when it arrives the flange isn't so close to the right header connection that it interrupts the flow, or even causes it to do a mini "rams horn" like Ford did. (I think I'd been happy with a simple stainless flange with a 3" pipe connector welded to it so that I could have cut the end off of the cat pipe and clamped it on.) As long as the new Y-pipe still maintains the wonderful clear flow path I will install it and the cat and be satisfied.

Randy at DIS has been great in helping me with everything. I recommend them to everyone.
